Wydział Inżynierii Metali i Informatyki PrzemysłowejIn this thesis, a theoretical analysis as well as an attempt on optimization of the Hamburg process of the steel tube elbows forming has been performed. In the first part, accessible literature on the above forming process has been analyzed. The analysis has proved the lack of precise relations describing process parameters for this particular forming method, which is affected mainly by geometry of the forming mandrel and temperature distribution in the forming zone. Afterwards, the author introduces his own relations between geometry of the mandrel’s forming zone, geometrical and kinematical parameters of the forming process. Based on these formulas, it has been analyzed the forming process with the tool geometry normally used in industry. Thereafter, the simplified models of the real forming process have been proposed and applicable formulas allowing a quantitative evaluation of the differences between a real and ideal forming process have been established. Taking into consideration geometrical and kinematical process parameters, the criteria have been established as well as the analytical modification of the geometry of the mandrel has been performed. To verify the calculations, a research of the forming process with tool geometry used in industry as well as the enhanced one has been performed with lead as a model material at constant temperature in the forming zone. For similar conditions, the simulations with FEM have been performed. Additionally, a thermo-mechanical FEM analysis of the forming process with the tool geometry used in industry and at various temperature distributions in the forming zone has been performed. Wydział Metali NieżelaznychThe doctoral thesis consists of two main parts: cognitional and application. Within the cognitional scope, eight hypoeutectoid aluminium alloys with an additional to $1\%$ of weight iron (produced in continuous casting and rolling line by Continuus-Properzi method). It has been demonstrated that present $Al_{3}Fe$ phase changes physical properties of the material - among others the amount of drawn heat of fusion in relation to pure aluminum, temperature resistance factor, density increase and thermal conduction decrease, etc. Moreover it had a positive effect on refinement of structure, grains shape change from polygonal into oval and as a result - on increase of strength properties while limited decrease of electrical conductance. Occurring $Al_{3}Fe$ phase as a form of eutectic precipitates increases plastic properties of wires with hardened warp. It positively impacts the drawing process by shifting material ductility threshold to micro-wires level. Application part of the study contains description of the concrete application example, i.e. the technology for the production of enamelled winding wires on the basis of the elaborated alloy and its mechanical, chemical, electrical and thermal properties have been examined. Enamelled winding wires are aluminium-based competitive solution for the previously used copper wires and they are used in lighting systems as one component of the ballast. It made it possible to decrease device's mass and price.
